The packet is not full of air but of nitrogen, for a reason that is about chemistry rather than value for money: oxygen and light would oxidise the frying oil and the crisps would taste stale within days. The other constraint is acrylamide, which forms when the asparagine in potato reacts with reducing sugars at frying temperatures. Makers control it by choosing low-sugar potato varieties, storing tubers above about 6 °C so their starch does not convert to sugar, and frying at lower temperatures — cold-stored potatoes are the main reason a batch runs dark and high in acrylamide. Kettle chips are batch-fried at a lower temperature, which is why they are harder and less uniform.
